Increase Efficiency: How the Bundeswehr Optimizes its Maintenance

The Bundeswehr conducts extensive maintenance work on specialized vehicles at the Mechatronics Center in Jülich. These vehicles are disassembled into up to ten different subassemblies, overhauled, and then reassembled. On the vast area of approximately 13 football fields, the subassemblies and vehicles are stored both in halls and on open grounds – all of this is monitored through efficient subassembly tracking.

A major problem was searching for and locating individual subassemblies during assembly and overhaul. Without an efficient subassembly tracking system, manual searches took up a lot of time and often caused delays in the entire maintenance process. Additionally, there were constant inquiries to supervisors when subassemblies could not be found. The storage was also often chaotic, which not only impaired efficiency but also led to accidents.

The need for digital transformation

The challenges in maintenance and logistics faced by the Bundeswehr are by no means unique. Many companies and organizations with complex manufacturing or maintenance processes encounter similar issues. Businesses transport large components across vast areas, store them in between, and re-deploy them. Efficient asset tracking is essential in such operations.

As in industry, efficiency and transparency are also crucial in the military context to ensure smooth operations. Delays or missing components can not only cost time and money but also compromise the readiness of critical systems. This is why it was essential for the Bundeswehr in Jülich to implement an innovative solution for tracking and organizing the assemblies.

Digital transformation with asset tracking and real-time localization.

Together with our partner, FORMATION GmbH, we developed a digital solution to address these challenges. The goal was to enable transparent, efficient, and secure management of the assembly units. The following aspects were the focus:

  • Digital tracking of all assembly units: Each assembly unit should be uniquely identifiable and easily locatable at any time.
  • Improvement of process overview and reduction of search times: Systematic localization significantly increased efficiency.
  • Increase in productivity through real-time transparency: Users should be able to access relevant information directly and from anywhere on the factory premises.
  • Identification of optimization potential: Through comprehensive data analysis, the storage and logistics structure should be improved.

In a joint workshop, we analyzed the customer’s requirements and developed a solution that combines a mobile app, active and passive location tracking, and intuitive user guidance.

Implementation with Cavea Wirepas Mesh Technology

A key component of the innovative solution is the Cavea Wirepas Mesh technology. This enables efficient and wireless real-time localization of the assemblies across the entire factory premises. A hybrid tracking approach was implemented here:

  • QR code registration: Each assembly is captured with a QR code during disassembly and registered in the system via the mobile FORMATION app.
  • Automatic location tracking: The simultaneous activation of the Cavea Hybrid Tags ensures continuous location transmission.
  • Interactive map: The FORMATION software visualizes all assembly groups, storage, and workstations on a digital map, drastically reducing search times.

The Cavea Mesh technology ensures seamless data transmission without the need for complex wiring. Thanks to the highly energy-efficient, battery-powered tags, long-term use with minimal maintenance effort is possible.

Benefits of the Solution for the Bundeswehr

The implementation of the new system brought numerous benefits:

  • Faster processes: The precise location tracking of all assemblies significantly reduced the time spent searching.
  • More efficient communication: All relevant team members have real-time access to the status and location of each assembly.
  • Improved warehouse logistics: Based on the captured data, storage locations were optimized to shorten transport routes.
  • Increased safety: Proper storage significantly reduced the risk of accidents.
  • Digital documentation: All work steps and progress were seamlessly recorded.

Additionally, heatmaps and path analyses provided valuable insights for further optimization of workflows and space utilization.

Implementation in record time

A key advantage of the Cavea Wirepas Mesh technology is its quick deployment. The system was successfully installed during ongoing operations within just 1.5 days. A total of five halls with a total area of over 10,000 m² and approximately 2,000 m² of outdoor space were digitally illuminated. Thanks to the flexible setup of the Cavea Mesh technology, no complicated cabling was required. The installation was greatly simplified by the battery-powered tags and anchor points.

The intuitive user interface of FORMATION also allowed employees on-site to immediately use the solution without long training sessions.

The Importance of Real-Time Tracking for Industry

The successful deployment of the Cavea technology at the Bundeswehr demonstrates how valuable real-time tracking is for industry. In addition to maintenance in military facilities, the solution is also applicable for the repair of large machines in industry. Likewise, the initial assembly of large and complex products, such as vehicles for mines, can be considered a use case for this, as the challenges of long search times for the correct components on large factory premises occur here as well.

In all of these areas, digital real-time localization ensures higher efficiency, lower costs, and sustainable process optimization.

The implementation of Cavea Wirepas Mesh technology combined with FORMATION software has significantly optimized the maintenance processes of the Bundeswehr in Jülich.

The real-time localization of assembly units drastically reduces search times, increases transparency in workflows, and minimizes safety risks. Additionally, digital documentation and analysis continuously optimize processes, which ultimately boosts efficiency and productivity in the long term.

This successful use case demonstrates how asset tracking and real-time localization systems can sustainably drive digitalization in industrial and military maintenance processes.
